the pic in previous post was what i welded with 250ex ,did 2 of these boxes back to back non stop and machine performed flawless .these are intercoolers for turbo chargers ,i will be doing weekly.
I do similar boxes in aluminum but smaller for oil breather catch cans and radiator catch cans. What gauge alum and what settings on the ex are you using, including tungsten type, tungsten point shape, gas type and flow, ac balance, frequency, etc.? I like the your work, nice picture. I have it working, but want to get it as good as I can. I had been building my boxes with a synco wave 250; trying to get the settings right for my new 250 ex.

thoriated 1\8 inch tungsten...140 amps on machine,but only use about half of pedal on that setting ,balance is about about half and frec about 190.gas is about 7 on flow meter..material is 5052 .080 and .100 thickness
i use straight argon and sharpen tungsten to a fine point ,dont need to ball up the end..this machine runs aluminum better than a syncrowave
Each machine is a little different, but most people only need to run the balance at about 9 o clock.

What cup size are you using? Do you see that much of a difference with a sharp Tungsten?

Have you thought about running a helium mix? I watched a video on Jody's site (welding tips and tricks) that showed the difference between a helium mix and pure argon and saw that the weld looked even nicer with the helium than with the argon. The welding current was also lower and the cleaning area was much smaller.

That tank is beautiful! Nice job. Yeah, my 250EX is one nice machine to have once I got my gas problem taken care of. (Contaminated argon).
